KPX Battery-Powered Trackless Flat Car for Heavy Loads

Product Introduction

The KPX series battery-powered electric flat cars are available in the following main models and capacities: KPX-2t, KPX-5t, KPX-10t, KPX-16t, KPX-20t, KPX-25t, KPX-30t, KPX-40t, KPX-50t, KPX-63t, KPX-80t, KPX-100t, KPX-150t, etc. The KPX series battery-powered rail flat cars draw power from an onboard battery pack, which drives a DC traction motor through an electrical control system, enabling functions such as starting, stopping, forward/reverse travel, and stepless speed control.

In terms of power supply, the battery is housed inside the flat car, and power is delivered to the DC traction motor via the motor controller. DC motors offer smooth starting, high starting torque, reduced impact on the gearbox, low voltage operation, and a long service life. The typical service life of the battery is approximately 2.5 years; lead-acid or lithium battery packs can be selected based on usage frequency.

The key advantage of this series is that travel distance is not restricted, and the car can run on S-shaped and curved tracks with minimal requirements for track installation. Compared to KPC conductor rail flat cars (which require a floor trench) and KPD low-voltage rail flat cars (which require rail insulation), the KPX offers the highest maneuverability and flexibility, making it particularly suitable for applications with low usage frequency, long-distance transport, and curved track layouts. The battery requires regular maintenance and charging, with a continuous full-load operating time of approximately 3 to 5 hours.

Working Principle

The working principle of the KPX battery-powered electric flat car is based on battery energy storage and DC motor drive:

The battery pack (lead-acid or lithium) is installed in the battery compartment inside the car. A battery management system (BMS) monitors battery voltage, current, and temperature. The battery supplies DC power (24 to 72V depending on the model) to the motor controller.

The motor controller receives operating commands (from the wired pendant or wireless remote control) and uses PWM (pulse width modulation) to achieve stepless speed control and forward/reverse operation of the DC motor. The controller also provides overcurrent protection, undervoltage protection, and over-temperature protection, automatically cutting off output when the battery level drops below a set threshold.

The DC traction motor (1 to 15kW) generates torque under the controller's drive. This torque is reduced by the gearbox and transmitted through an open gear drive to the wheels, propelling the car along the track. The DC motor delivers high starting torque (up to 2 times the rated torque) with smooth inrush current, causing far less impact on the gearbox and gears than direct-on-line starting of AC asynchronous motors.

When the battery is depleted, it is recharged using an external smart charger. Charging time for lead-acid batteries is approximately 6 to 8 hours, while lithium batteries can be fast-charged in about 2 to 3 hours. An optional battery management system (BMS) extends battery life and provides real-time health monitoring.

Application Scenarios

  • Long-Distance Cross-Workshop Transport: In one heavy industry facility, the distance from the Cutting Workshop to the Painting Workshop is approximately 300m, with two 90° Curved Rail sections in between. A KPX-25t battery-powered flat car handles one-way transport, with travel distance unrestricted by battery capacity, moving steel plates 60 trips per day.
  • S-Shaped Curved Rail Production Line: An automotive parts plant with an S-shaped production layout uses a KPX-10t flat car to move workpieces between stations along Curved Rail. Compared to the previous manual forklift approach, transfer efficiency increased by 50% and labor was reduced by 2 workers per shift.
  • Flammable and Explosive Environments: A chemical plant's paint shop is classified as an Explosion-proof zone. They selected a KPX-16t Explosion-proof battery flat car (Ex db eb IIB T4 Gb), featuring a nitrogen-blanketed sealed battery compartment and an Explosion-proof DC motor, ensuring spark-free safe operation.
  • Transfer Car / Turntable Integration: Between two parallel Crane Rail lines, a transfer turntable connects the tracks. The KPX-40t flat car's onboard battery eliminates the need for track-side power supply, so power remains uninterrupted during turntable Rotation, ensuring efficient transfer.
  • Outdoor Yard Transport: A steel warehouse yard has simple track laid out, and a KPX-50t flat car shuttles H-Beam steel between the yard and Warehouse over a distance of about 150m. Equipped with an outdoor Rain Cover control box and weather-resistant battery, it runs 8–10 trips per charge.

Selection Guide

  • Load Capacity: Select based on the maximum single-trip load weight, with a 20%–30% safety margin.
  • Travel Distance: KPX series is not limited by distance, but battery endurance must be considered. For one-way trips ≤100m and ≤10 round trips per shift, standard lead-acid batteries suffice; for long distances or high-frequency use, lithium batteries with fast charging are recommended.
  • Track Type: For S-curve or Curved Rail applications, the Wheel Flange must be double-flanged. Minimum curve radius is ≥2m for light loads and ≥3m for heavy loads.
  • Environmental Conditions: Explosion-proof environments require customized Explosion-proof electrical controls and battery compartments; outdoor use calls for a Rain Cover and battery insulation; high-temperature environments (>50°C) require High Temperature Resistant batteries.
  • Battery Type: Lead-acid batteries are cost-effective (about 1/3 the price of lithium), require regular maintenance including electrolyte topping-up, and last about 2.5 years. Lithium batteries are 60% lighter, maintenance-free, last about 5 years, and charge in 2–3 hours.
  • Feature Expansion: Optional add-ons include hydraulic lifting (150–300mm), Stepless control, Wireless remote control, PLC automation, and BMS battery management.

Operating Instructions & Safety Guidelines

Operating Steps

  • Pre-power inspection: Verify sufficient battery charge (battery gauge ≥20%), Cable Joints are secure and free of Corrosion, and the track surface is clear of obstructions.
  • Startup: Close the Main Switch on the control box, the Controller powers up, and the battery gauge displays current voltage. Press the Start Button.
  • Operation: Use the tethered pendant or Remote Control for forward/reverse movement; the speed dial provides Stepless control (0 to maximum speed).
  • Emergency Stop: Press the Emergency Stop Button to cut power to the Controller.
  • Charging: Recharge promptly when battery level drops below 20%. Turn off the flat car's Main Switch before connecting the charger to the dedicated charging socket.

Safety Precautions

  • Never exceed the rated load capacity. Buffer stops must be installed at track ends.
  • Batteries must be charged in a well-ventilated area. Lead-acid batteries generate hydrogen gas during charging — keep away from open flames.
  • Check battery electrolyte levels monthly (lead-acid batteries); top up with distilled water if below the minimum mark.
  • Clean oxidation from battery Terminal Blocks quarterly and apply anti-oxidation grease.
  • For long-term storage, fully charge batteries before storing and recharge once a month.
  • No personnel are allowed to board, climb, or ride the flat car while it is in motion.
